the tubing goes from the overflow, down into the sump and is hooked to the power head.

But seriousely... has anyone ever drilled a "half full" tank without getting glass shavings in the tank ?

Can you install the overflow box and seal it somehow, then drill the tank from the outside? Should be possible to then clean out the overflow box real good...

You can do it with a dremel, and yes people do it with the tank still full of water/livestock. It's a little more risky than with the tank empty, but it works if you got the balls. When you drill it with the dremel, you use a Sears $6 diamond grinding bit that creates an ultra fine powder (that's basically super fine silica powder since glass is made from fused silica sand.)

I drilled my glass 40G sump for a bulkhead (of course it was empty). Search around reefcentral.com and you should find a thread that is full of people who have done it successfully and some with tanks full. If you do it with the tank full, you don't want to use the cutting oil. Not exactly reef friendly. You'll just have to do it slower to allow for bit/glass cooling.

Not holding nad but it definetly would be a job and a half. If I would do it I would sure want someone around that has more experience in tearing down the tank and then setting it up again.
There are way too many things I could possibly screw up !!

Yes Jerry,
that's what I got. I was talking to Derek last night and we think that my Mag 12 doesn't push enough water back to the tank. In other words, I am starving the overflow and the Air Lifter pump "pulls" the water up and then bringing in air through the baffles.
Hooking up a powerhead would probably do the exact same thing.

The things is working, don't get me wrong but I need either the powerhead or the Aqua Lifter to work properly in case the power goes out.

Everytime I read something about 'adventures' with overflows, I just cringe. That could be me freaking out if I hadn't got such overwhelming good advice here to get a drilled tank.

As it is I still seem to find ways to get water on the floor.

Yup, that's why I got new carpet. The old one couldn't hold anymore water
